A Ready Meal Brand's Shelf Life Problem

Last year a client came to us. They made braised pork belly—solid product, top-three in their category on e-commerce. Then about six months in, complaints started piling up. Bloated pouches, sauce that looked off, weird flavors. They tore apart their recipe, their production line, their logistics. Nothing. Turned out it was the packaging.

They'd been using a PET/PE laminate. Rated for 12 months on the shelf. But by month four or five, oxidation spots were showing on the aluminum layer. Oil was creeping through and weakening the heat seals. High-fat, high-moisture ready meals just don't play nice with basic film structures.

Look, this happens more than you'd think. The ready meal market is booming, but plenty of brands still treat packaging like something you figure out after everything else. The thing is, the film is the first line of defense. Shelf life, flavor, how much you lose in transit—it all starts there.

What Makes Ready Meal Packaging So Hard

This isn't snack food. You're dealing with meat, vegetables, sauces. High moisture, high fat, loaded with nutrients. Basically a playground for bacteria and oxidation if your packaging can't hold up.

The temperature swings alone are brutal. Your product might go from a -18°C freezer to a refrigerated truck at 0-4°C, then sit on a shelf at room temperature, and finally get nuked in a microwave. Regular film? It'll burst during retort sterilization, then crack when it hits the freezer. You can't win.

Then there's shelf life. Standard PE lets oxygen right through. At room temperature, the food's gone in days. Even cold chain buys you maybe two weeks—not nearly enough for real distribution. And flavor... oils and spices from sauces permeate ordinary plastic. Food tastes wrong, picks up weird smells, sometimes you even get chemical migration. Not good.

Why Foil Laminate Became the Go-To

Here's a number that tells the story: about 85% of retort-processed ready meals now use aluminum foil composite film. The foil layer blocks oxygen completely. Blocks moisture completely. Blocks all light. Three degradation routes—oxidation, water damage, photodegradation—shut down at once.

How people actually spec it depends on the product. For stuff that sits at room temperature—braised snacks, sauce packets—PET/AL/PE does the job. PET gives you rigidity and somewhere to print, the foil blocks everything, PE seals against oil. You're looking at 8 to 12 months shelf life without drama.

Products that need retort sterilization—stews, curries, soups—that's where PET/AL/NY/RCPP comes in. Four layers. The RCPP inner layer takes 121-135°C for half an hour and doesn't flinch. Nylon adds puncture resistance, which matters when you've got bone-in meat rattling around inside. These hold 18 to 24 months easy.

Frozen stuff gets its own setup: BOPA/AL/LLDPE. BOPA handles the cold and resists punctures. LLDPE stays flexible at -40°C without getting brittle. Think frozen dumplings, shrimp dishes, that sort of thing.

Oh, and here's something most people don't think about. Aluminum conducts heat at 237 W/(m·K). That's roughly 1,500 times faster than PET or nylon. In practice what that means is your retort cycle gets a lot shorter. Same batch of product—pouches with foil hit sterilization temperature in 12 minutes. Without foil, it takes 28. That's a 57% throughput bump, plus you don't get cold spots where the heat doesn't reach evenly. For a production facility, that's real money.

Where Specs Are Heading

Used to be everyone ran one structure for everything. That's changing fast. Ambient products, retort products, frozen products—they each get their own laminate now. Costs less, works better.

Downgauging is picking up steam too. Foil dropping from 12μm down to 7-9μm. The barrier performance doesn't suffer but you save on material cost and carbon footprint. At 9 microns, OTR is still essentially zero. WVTR still near zero. Shelf life still hits 12-24 months. Going thinner isn't cutting corners—it's what happens when your manufacturing process gets precise enough to allow it.
